And the Castrol Lithium grease works fine? It will be fine. My mate has got a tub of Lithium grease and he's never had any problems.

Right, took everything apart, cleaned it and regreased it all, but the top part of the headset doesn't click in like it was before. I had to give the steerer tube a tap to release it, but now when i fit it all back together, and then remove the stem again, the top part of the headset isn't fixed in like it was before.

Its the adjusting race and centering sleeve that aren't "clicking" in. I can fit it all together and its sturdy enough, i'm just concerned that it hasn't gone back together like it came out
Bearings aren't turning as smoothly as i'd like though

Yup, with the open part of the bearing retainer facing the race.

Well its still smoother than yours Was fine on the ride, although i don't know if its maybe a little loose, or its the fork stantions that are loose - If i hold the front brake and rock the bike, its as if its moving Not too worried about the adjusting racer not "clicking in". It certainly can't go anywhere with the stem in the way, and it was probably just stuck in place after several months from new.

Other place to look for play when rocking the front are the wheelbearings, stanchions, brake caliper and even play in the brake pads.

Righto, i've just spent the last two hours messing around with this and i'm not happy with the end result. Took everything out and laid it down in order, got to the bearings and all that was lubricating them was dirty brown sludge. I gave everything a good wipe down and re-assembled with LOADS of grease. I was hoping that it would be really smooth once finished, but it's not, aaaaargh It's not that much different than before i started!

Ive had that on my Scott. pulled the headset appart to find brown sludgy water.
All I did was wiped it all dry, cleaned it all out and smashed it with grease, you might just have to wait till the grease works its way back into the barings, having been washed out.
Does it sound really bad? Didnt use ant de-greaser did you?
